This thesis focuses on the structural analysis of a four-wheeled light vehicle intended for the transport of goods and belonging to the L7e-CU category. The vehicle adopts an electric powertrain supplied by a combination of lithium-ion batteries, supercapacitors, and hydrogen fuel cells, which convert the chemical energy of hydrogen into electrical energy. The structural performance of the vehicle was analysed in terms of passive safety, considering both the tests required for its category and additional tests related to the higher N1 category, intended for the transport of goods with a maximum mass not exceeding 3.5 t. The objective was to evaluate the structural behaviour of the vehicle and identify the main issues with a view to a possible transition to a higher vehicle category. The analyses were carried out through finite element simulations in the Altair HyperWorks environment, using the Altair Radioss explicit solver. The numerical model was developed starting from the new chassis configuration, adapting the main vehicle components and their respective attachment systems to the structure. Components not directly involved in the structural analysis, including the fuel cell, supercapacitors, batteries, and hydrogen tank, were represented by simplified geometries to which the actual mass of the components was assigned, in order to ensure an appropriate representation of the vehicle’s dynamic response. The materials were characterised using material cards containing the mechanical properties and curves required to describe the structural behaviour and material damage. The welded connections were also modelled considering the possibility of failure during the simulation. The numerical parameters and constitutive curves used in the model are not reported in this thesis due to company confidentiality. Three passive safety structural tests were analysed: the strength of safety-belt anchorages according to UNECE Regulation No. 14, the strength of the cab structure against roof crushing according to UNECE Regulation No. 29, and driver protection against the steering mechanism in the event of a frontal impact according to UNECE Regulation No. 12. For the R14 test, the load levels specified for the N1 category were adopted. The R29 test was introduced as an additional structural assessment requested by the company, while the R12 test was considered as part of the evaluation of the vehicle’s performance against the requirements associated with the N1 category. The simulations of the R14 and R29 tests produced positive results, showing structural behaviour compatible with the requirements analysed. The R12 simulation, on the other hand, highlighted criticalities in the response of the front structure and in the rearward displacement of the steering system during the frontal impact. Based on these results, several modifications to the chassis structure were subsequently analysed, with the aim of identifying possible design solutions capable of improving the structural response and bringing the vehicle closer to the predefined safety targets.
